How do you cut a diagonal brace that drops into a metal frame perfectly?
Everyone's first instinct with a corner gusset is to cut it at 45° and wonder why there's a 3 mm gap on one side. Corners are rarely as square as the drawing says, and the brace doesn't care what the drawing says.

Why it matters
A gusset with a gap is a gusset that welds badly, distorts as it cools, and adds a fraction of the stiffness it should. The whole point of a brace is that it's in contact.
Scribing off the real corner captures whatever the frame actually is, out-of-square welds and all. The math approach captures what you wish it were.
What good looks like
- The brace drops into the corner and touches along both cut faces
- No daylight at either end before you strike an arc
- The frame doesn't pull out of square when the brace welds cool
How to apply it
- Clamp the frame square and set the brace stock diagonally across the corner, flat and in plane.
- Mark where the brace edges cross each member.
- Cut the two angles on your marks — saw or grinder.
- Drop it in, check the fit dry, then tack both ends before you run full welds.
Exceptions & tradeoffs
The stock has to lie flat and in plane while you mark. Any twist and the scribe lines are lying to you.
For a run of identical frames, cut one by scribe, then use it as a template. Scribing all forty is not a personality.
